The motor's compact design and high power density necessitate manufacturing processes that were specially developed and industrialized for mass production.\n\nOne example is the production of the copper coils. To achieve the high power density of the axial-flux motor, rectangular copper wire is used in the stator, among other materials. This allows more copper to be incorporated into the same installation space compared to using round wire. However, the wire must be bent into tight radii at high speed without creasing, damaging the insulation, or reducing the cross-section. Mercedes-Benz, in collaboration with partners, has developed a special process for this purpose that combines maximum precision with industrial cycle time capability.\n\nThe interconnection of the coil stacks in the stator is also technologically demanding. Each coil end must be connected to the appropriate interconnection wire in a very limited installation space \u2013 without thermally damaging adjacent plastic structures. The solution is a high-precision laser connection of the copper wires.
